I use a rotary indexing head + tailstock with the barrel mounted horizontally and mill the band about every 6º (IIRC)...I use a radiused end mill and my usual barrel blank is like 1 3/16" dia...I dovetail a roughly machined front sight blank into the FSB and mill it in place.

I did a pictorial of a fantasy artillery barrel a year or so ago, showing the steps of the machining process...It's here somewhere...

I'm told there are other re-barreling/fabricating threads in the Archives here, but I don't know who posted them or the titles (you'll notice my title has nothing to do with machining) so i was never able to Search for them...

BTW: Harvey Tool makes a 40º x 3/16" dovetail cutter that should work well for cutting a dovetail for OEM Luger/Walther front sight bases...
